Silly maybe, but for my money I'd do what you suggest - esp if on a single server - and you can do it without downtime. (!)

Keep the current server as UI and database server, and sling in a few old eBay servers - e.g. http://www.ebay.co.uk/itm/Dell-PowerEdge-SC1425-Dual-Xeon-2-8Ghz-64-Bit-1U-Server-/120741628745?pt=UK_Computing_Networking_SM&hash=item1c1cc30b49 - and just configure for UI use and PHP processing.

Buy 2-3 - Easy enough to keep the site code in sync.

Once proven just stop us lot accessing the db server direct.

When it slows down, buy some more and whack them in.

No idea on your networking, but easy enough to implment DNS round robin if you can or get your router to split it or indeed sort out a load balanced front end.
